I had trouble with my Hobart 140 once. It was a real head scratcher until I discovered a pin hole in the plastic molding for the two pound reel that I was using. It was the slightest defect in the plastic molding.

The tiny short circuit that it created would heat the wire enough to get it catty whompus and jam at the alignment funnel. I ran it several times while watching it with the door open before I could figure out what was happening. It was an intermittent thing that got worse as the short circuit got stronger.
