You have a connection problem. The connectors the manufacturers use from the resistor pack to the blower motor are often undersized for the amperage they carry. They get hot and the metal in the female terminals softens and loosens its grip on the male side. Then they start to burn and generate carbon.

Take every connector apart between the resister board and the motor and inspect. You will find melted plastic in the plug body around the problem terminal.


I've taken apart the connections under the seat, cleaned them with CRC electronic cleaner spray and applied some dielectric grease. I paid special attention to the connector at the blower. I didn't visually see anything burned or corroded. When you say "resister board", I'm curious what that is under there. There seems to be a harness with wires coming from outside the box and it all goes to the ATC controller. From there it goes to the various sensors, blower, etc. I'm going to give it all a closer look. Thank you.
