JohnW has the right idea. I wouldn't waste my money on a carbide tipped bit. A plain HSS pattern bit made for wood will mill a lot of aluminum if you do not try to push too hard or hog too deep of cuts. I have done several projects using this method very successfully and I DO have a lathe and mill sitting in my shop.

If you ever do try to mill aluminum with a milling machine, be sure to use the proper mills that are made for aluminum. If you try to use ordinary mills you will have nothing but trouble, especially with the softer grades of aluminum...DAMHINT
