| I still do some sign / truck lettering when I have time, I would recommend the aluminum corrugated board as suggested above, excellent for white background, but if scuffed and primed ( I like PPG's DP primer, Dupont is decent too ) you'll have good performance with colors too. If you go the vinyl route, pay the extra for the better calendared films, the color holdout and shrinkage will be less over time. I can usually talk my customers into spraying an automotive clearcoat on, then you have a sign that will really handle the UV extremes and hard weather.
Another nice way of doing signs is having foamboard ( a poly-resin based product that simulates wood ) sandblasted, then painted and cleared, this gives you a 3 dimensional effect, but can be a little pricey depending on size, but a very nice look, around here the nicer housing developments have a lot of this type.
Lastly, just another idea that's popular is sandblasting into stone or cement.
